1. Background & The Challenge

The Client: A fast-growing European wireless earbuds brand, shipping premium audio devices to over 12 countries across North America and the EU, with an annual volume of 500,000 units.
The Original Packaging: The client previously used standard thermoformed plastic blister trays (PET) paired with an expanded polyethylene (EPE) foam top cushion inside a rigid gift box.
2. The Critical Issues
Brand Alignment & Regulatory Pressure: The client faced immense pressure from EU Extended Producer Responsibility (EPR) regulations and plastic taxes. Their premium eco-conscious branding was heavily compromised by the "cheap plastic look" of the internal blister tray.
Micro-Scratches & High Returns: During long-distance cross-border logistics, the high-gloss UV coating on the earbud charging cases frequently rubbed against the plastic blister. This friction caused hairline micro-scratches, leading to a 4.8% customer return rate due to unboxing cosmetic defects.
Static Electricity Risks: Standard plastic trays generated static electricity during transit, raising concerns for the sensitive Bluetooth 5.3 components and PCB boards inside the unsealed charging cases.
3. The Technical Challenge
Designing a 100% plastic-free, biodegradable molded pulp tray for this earbud project presented several strict engineering boundaries:
The Complex Geometry (Glove-Like Fit): The earbud charging case featured an asymmetrical, pebble-like organic curve with a high-gloss finish. Traditional dry-press pulp could not achieve the tight dimensional tolerances required to lock the product firmly in place.
Fragile Component Protection: The top surface of the case had a highly sensitive touch-control zone and an exposed USB-C charging port. The packaging structure had to provide a 2.5mm cushioning clearance while ensuring no direct structural load pressed onto the touch-control area.
Automation Alignment: The tray needed to be completely flat with a uniform flange wall thickness to ensure the client's high-speed robotic picking arms could pick and place the trays into outer gift boxes at a speed of 45 units per minute without jamming.
4. The Iterative Development Process
To solve these challenges, WEILAI's engineering team applied an advanced Wet-Press (Thermoformed Fiber) Process utilizing a custom sugarcane bagasse and bamboo pulp blend.
Phase 1: Prototype Tooling & Initial Evaluation
First-Generation Design: We designed a single-piece nested wet-press tray.
The Problem: During the initial 1.2-meter drop test, the earbuds inside the charging case popped open due to inertia. The original holding slot was too rigid, causing the impact energy to transfer directly into the charging case latch.
Phase 2: Design Optimization & Tooling Adjustment
The Re-Engineering: We re-milled our production molds using precision CNC machining, successfully controlling tolerances within ±0.3 mm.
Key Adjustments: Rib-Reinforced Shock Absorption: We added exclusive engineered rib structures beneath the main product cavity to act as mini-suspension bridges, absorbing 80% of drop impacts.
Dual-Taper Holding Slots: We adjusted the sidewall draft angle from 3° to 5° , introducing a snap-fit contour that gently but firmly locked the pebble-shaped case in place without scraping its polished edges.
5. The Quantifiable Results
